How to Choose the Right Die Casting Process: A Mold Engineer's Perspective

When customers ask me to quote a die casting project, the first thing I check is not the part price but whether the process actually fits. High-pressure die casting, as standardized by the Japan Die Casting Association back in 1964, rests on three pillars: high pressure, high speed, and a metal mold. Molten metal is injected into a complex steel cavity under intense pressure, which is why we can hold tolerances and wall thicknesses that sand casting simply cannot touch. In our shop, typical injection pressures run from 700 to 1,400 bar depending on alloy and geometry, with gate velocities often exceeding 40 m/s. Those numbers drive everything downstream — die material selection, cooling layout, and even the ejector pin positions.

From a tooling standpoint, the mold itself is where the process either succeeds or fails. H13 or SKD61 tool steel remains the workhorse for cores and cavities, usually hardened to 48–52 HRC for aluminum alloys. But the real engineering work is in thermal management. A poorly balanced cooling circuit will cause hot spots, soldering, and premature heat checking after 80,000–100,000 shots. I always insist on conformal cooling channels or at least baffled inserts in thick sections. Venting matters just as much — inadequate venting traps gas and creates porosity that no amount of post-processing can fix. We typically cut vents to 0.05–0.10 mm deep, depending on the alloy and fill pattern.

Process selection also depends on production volume and part complexity. For runs above 50,000 pieces with tight dimensional requirements, high-pressure die casting with a well-maintained die is usually the most economical route. For lower volumes or very large parts, gravity or low-pressure casting may make more sense. The key is to match the process to the part, not force the part into a familiar process.
