Stamping Process Fundamentals: From Plastic Deformation to Die Design

In stamping, a press and die apply external force to sheet, strip, tube, or profile material, causing plastic deformation or separation to achieve the required shape and dimensions. As mold engineers, the operations we deal with daily fall into two core categories: separation and forming. Separation operations—piercing, blanking, and trimming—cause the material to fracture along a defined contour. Forming operations—bending, drawing, and flanging—force the sheet to flow plastically. Understanding the stress state of these two categories is the foundation for determining die structure, selecting clearance, and choosing material. Get this wrong, and you will fight burrs, cracks, and springback all the way to tryout.

From a die design standpoint, separation operations demand precise punch-die clearance. Too large, and you get heavy burrs and a rough fracture zone; too small, and you accelerate die wear and risk chipping. For typical cold-rolled steel, clearance around 5–8% of material thickness per side is a reasonable starting point, but always verify against the material's shear strength and thickness. Forming operations are a different animal—here you are managing strain distribution. In bending, the neutral axis shifts and springback compensation must be built into the die angle. In drawing, blank holder force and draw radius control material flow; insufficient hold-down causes wrinkling, excessive force causes tearing. These are not theoretical concerns—they directly affect die spotting time and press tonnage selection.

When quoting a stamping job, the operation type dictates the die cost. A simple piercing die may need only a few hours of wire EDM, while a progressive die for a deep-drawn part with multiple forming stations can run into weeks of machining and assembly. Knowing whether your part requires separation only, forming only, or a combination determines the number of stations, the die material, and the press capacity.
