Plastic Mold Structural Analysis: Key Points of Core-Cavity Alignment and Overmolding Process Control

In any plastic injection mold, the dynamic and fixed mold halves form the foundation of dimensional accuracy. The guide pillars and bushings must maintain a clearance of 0.02–0.03 mm for standard molds, while high-cavity-count or deep-draft parts require preloaded ball guides to eliminate lateral shift. A common issue we see on the shop floor is uneven parting line wear caused by insufficient taper on the locating ring or excessive clamping force. For molds running over 500,000 cycles, hardened tool steel (e.g., S136 or 8407) with nitriding treatment is recommended to keep the mating surfaces stable. Overmolding, or two-shot molding, demands a different mindset. The substrate (first shot) must be rigid enough to withstand the second injection pressure, typically 30–50% lower than the first shot to avoid deformation. For TPE over PP, the bonding relies on chemical compatibility – PP needs a corona or flame treatment if the dwell time between shots exceeds 8 seconds. In practice, we set the substrate temperature to 60–80°C before the second shot, using a rotating platen or a core-pull mechanism. The critical tolerance is the clearance between the pre-molded part and the second cavity: 0.05–0.10 mm for soft TPE (Shore A 30–50), and 0.02–0.05 mm for harder TPU or PA overmolds. If the clearance is too large, flash appears on the overmold surface; too small, and the substrate cracks under shear stress.
Another often-overlooked point is venting. In overmolding, trapped air between the substrate and the second shot causes burn marks or incomplete filling. Add 0.02 mm deep vent slots on the parting line near the gate, and consider vacuum venting for deep ribs. For the moving/fixed mold alignment, always check the parallelism with a dial indicator – a reading above 0.01 mm per 100 mm indicates worn guide bushings, which will directly affect the overmold wall thickness. Finally, when quoting or designing such molds, always factor in the cycle time loss for index plate rotation or core pull – it’s typically 2–4 seconds per cycle.
